Manual Box Build

For smaller batches, assembly and packaging are carried out by hand, according to specific requirements and instructions for each product. Each manual assembly workstation is equipped with a computer that records the operation carried out and can display additional instructions on the screen if necessary.

Robotic Box Build

Robotic assembly is used for larger electronics batches as it ensures a stable and fast turnaround time and eliminates manual labor errors.

The robotic assembly line is made up of several assembly cells connected to conveyor belts. Each cell is responsible for an individual operation, for example, the application of glue or the insertion of a battery. The cells are equipped with robotic manipulators that perform specific actions: transfer device housings, apply glue, put the necessary elements in place, insert PCBAs, screw in bolts, put on device enclosures, and others. After each step, a camera performs quality control before moving the device to the next step on a conveyor belt.

Packaging

The packaging is carried out by an automatic packaging line. The boxes are transported to the system via conveyor belts directly after assembly has been completed. As soon as a box arrives on a conveyor belt, the unique data matrix of the box is scanned, and the box composition is printed on the box.

According to the data matrix, one robot collects the boxes one by one and sorts the same device packages into specially built lift shelves. If devices differ, they are sorted into separate shelves. Once the right number of boxes are stacked to fill the shipping box, another robot forms the box and inserts the product batch. Afterwards, the box is carried further on a conveyor belt, where it is sealed. Finally, the shipment box is marked with a sticker that represents the box contents and is sent to the final quality assurance station.

It is important to consider during the design phase how the end product is to be tested, to minimise the cost of the test systems and also of the production test itself.

We are happy to discuss this with you and advise on the options for fixture design including test point access on the UUT and can provide budget test system costings.

We can also review production test procedures and the effects of tolerances on the build up of test limits and measurement accuracy. This is particularly relevant to RF and some analog products which can have larger than normal variances leading to ‘false’ test failures.

Our ERP systems covers all aspects of managing the business from employee time booking through to job profitability analysis.

We can operate with full procurement, customer free-issue and any combination of these. Where specific manufacturers are required, or even specific distributors, this can be accommodated and the system can selectively provide full component traceability. This avoids applying the overhead cost where it is not needed.

A key component of ERP systems is the Materials Requirements Planning Module (MRP) that is run daily to ensure no time lag from receipt of customer order to procurement of the parts required. It is customised to add a manufacturing attrition allowance to all purchases and incorporates minimum stock levels, batch quantities and lead times so that a smooth material flow is maintained.

The level of cover and the material stock holdings needed to provide this are discussed during the early stages of the enquiry so that enough long lead-time, end of life and obsolete components are purchased to meet the requirement.

We would also include custom materials such as PCBs and metalwork where small quantities bought after the main manufacturing run is complete will be very expensive. These materials can be held by us and underwritten by our customers.

Testing

Manual Testing

Manually, we can test devices that come in small batch sizes or are not yet adapted to robotic systems.We either use in-house designed test equipment or equipment that the partners provide when testing PCBAs.

The devices are designed to hold the device in a fixed position and provide the necessary electrical connections to test the various components on the board.However, manual testing is time-consuming and requires a lot of repetitive manual work, so we strive in the long term to minimize manual testing efforts for our partners and integrate robotic solutions.

Robot Assisted Testing

Testing is one of the most crucial and time-consuming electronics manufacturing steps. To make this process more efficient and fast, we use testing robots. Systems are equipped with two robotic hands and can serve 16-24 testing fixtures. The robotic cell is separated into two sides, and each of them can test one specific product. The firmware is flashed before testing.

The operation sequence is as follows: an operator loads the robot with a stack of trays with untested devices. These trays are specially designed for robotic operations. As soon as the tray enters the robot, scanners verify that the right tray has been fed for testing.

The SCARA robot then retrieves the device from the tray and puts it on a stable base, enabling a stable and accurate PCBA position to minimize the impact of handling errors. The PCB board is taken from the base by the assistant robotic hand and brought to the testing fixture. It completes the testing cycle and logs all necessary testing data into our production management system.

When testing is complete, the robot places the device back into the steady base, where SCARA picks it up again and places it either in the pass or fail section according to the testing data. The combination of both robots creates synergy, enabling the electronics testing process to be faster and more precise.

A visual inspection is carried out to ensure that the set is complete, that the devices are prepared for use, that the assembly stages have been completed in accordance with the instructions, and that the device is flawless.
